the woodruff key is made from key steel and is very soft and again is only there to hold the pinion in place while you tighten the nut.
i would say most of the torque that goes through the shaft and pinion is taken purly by the friction between the shaft, pinion and nut. get the nut tighter. i use a universal clutch holder when i fit the drive pinion.
it may be worthwhile chacking the end of the crank shaft, the face of the drive gear and the nut for any damage or dirt.

What condition are the turrets on the basket in? I only ask as the tabs on the plates shouldn't be getting chewed up like that if things are snug. I've seen people using really rutted shite that should've been scrapped ages before. yeah I can see your thinking but my basket is in A1 condition, it was snug when I first assembled the engine........

i aint got a clue i just go that`s tight. i`m currently hard at work and my manuals are at home.
i`m sure that someone her will tell you the correct torque and you could add a little extra say 5% or so
