As I've posted in other threads I decided to ditch the old Polini barrel which came with this scooter as the mating face at the base of the barrel has some imperfections that would need machining and I don't have the tools to do that or the patience to wait, so I bought a DR kit this week. I fitted it last night, tonight I'm going to do a rudimentary pressure test with a bicycle inner tube to see if the seals round the top end hold. If all goes well I'll try to start it at the weekend, but readers of this thread will not things rarely go to plan! Here it is looking all shiny and new. Note the Polini sticker which I was going to put on the scoot is now just on my bench (top right of pic). I'll be selling the polini if anyone is interested, the piston is almost new, only done about 20 miles and I imagine the barrel could be salvaged by someone with more nous/tools/big engineering toys.

Not yet mate didn't have time. Did a basic pressure test today and it seemed to be ok, no air escaping from anywhere that I could tell.
Will update the thread when I get chance to fit the carb and give it a kick over.

Marked out the timing to 19 degrees btdc today but can't attempt to start it yet as one of the studs for the inlet manifold has stripped the thread in the case - loctite worked at first but I had to take the manifold off to clean some dust out if it and the stud broke through the loctite when I tried to re-torque it.
Am borrowing a tap and die set from a mate tomorrow so will try sort that this week. All being well should be running before the weekend. Will strobe it to adjust the timing then and then I'll be ready to put it back in the frame again.

It sounds like your going to have to helicoil the thread unless your going to use a stepped stud ?

Gonna get a stepped stud or drill out the manifold to M7 Kev.

Drilled and tapped the manifold studhole to M7, and installed a Lammy stepped M7/M6 stud. Pretty pleased to say it starts and runs nicely: Strobed the timing to 19 degrees: As you know I've been here before with this scoot but its ready to go back in the frame now so fingers crossed I've got it right this time eh?

Cheers guys fingers crossed eh. One thing I noticed is the angle of the exhaust outlet provides for a much better fit for the expansion chamber, always struggled to line it up on the old barrel.
I sorted the new throttle tube last night and wired up the light switch and then tidied the shed ready for lots of lying on the floor refitting the engine and doing the cables.

Got the engine back in yesterday. You may note I remembered to put the cylinder cowl on first time this time..... One thing I haven't addressed is the forks turn past the stop as it got a bit bent when the scooter fell over in the summer. The bars now over rotate because of it. You can see this in the pic above. Any clues on whether I can do anything about it without removing the horncast? Its not a problem for riding it but I thought I read it could be an issue for MOT?

Nearly there now, just the cables to do: Need to respray the engine door. Will just use rattle cans for now and will use a contrasting colour if I can't get a colour match. The electrics are all working ok too. All being well I'll be back on the road when the weather warms up!
