Bit more progress made tonight, someone appeared to be taking a keen interest at least some of the time After a lot of effin and jeffin managed to get the brake pedal installed, wired up, cable mounted, came to the last bolt only to find the captive nut in the frames missing, the hole that it expected it to sit in is round anyway, as if there was never a captive nut there in the first place. Are there any tips or tricks to get this last bolt installed without having to dimantle?

Do you have an IT group at your work or a mates work? The caged nuts used for rack equipment installation will do, with a bit of cutting and shaping to fit the frame hole. Being in the exciting world of IT myself I have a few kicking around if you get stuck.

are you putting the brake in before the gear and clutch cable. i always leave the back brake and horn till last, that way i can get a finger or two in the frame while fitting the other cables

Got the outers with inners already in the frame but not connected, because of the cramped space in the one peice headset I was thinking it's best to wait to the week-end and try and get both cabling and wiring done in one go. Wiring shouldn't be too bad as it's a brand new 12v wiring loom, rear lights already connected as is the brake cable. I've crimped, soldered and then heat shrunk the connectors to try and stop possible connection problems

Just about got everything done now, had to change the rear brake shoes as the first set must have come off a 4 stud hub or something,just got no bite at all. All thats left to do is refit the exhaust, get the castle nut re-torqued and install the fuel tank. Put some petrol in the tank for the first time and let it stand all afternoon to check for leaks and make sure the tap's working OK. Drained the fuel off and went to install the tank in the frame, must have been a few drops of petrol left in the pipe, as a few drops flicked out and landed on the paint work. As I went to wipe them off I then found out about what happens in a moment if petrol lands on cheap rattle can paint, ended up with just a stick mess as I wiped it off I'm back down to primer. Left it for the night hopefully to let the petrol evaporate.

i found out what petrol can do to two pack if its left to sit on it for a while, i got some on the top of my petrol tank and it looked like i had put paint stripper on the tank.
i have a feeling that scooters are painted with epoxy paint when new

Got it running just over a week now, no V5 so just up and down thw street, everything works, starts 2nd or 3rd kick from cold, first afterwards. What I've learn't is I'm never going to rebuild using a 90 headset to small for me to cram everything in, couldn't squeeze the speedo in so I've used a cap and will try a pushbike speedo. Just got to re-tighten the steering bearing, oh the joy of stipping out that headset again, then I'll try am MOT on the frame

bugger bout the petrol drips ,did you have enuff paint left to blow it in again , an ya dont have to have a speedo for a mot ,lookin good an nearly road legal ,nice, H

Luckily there's a couple of odd spots on the frame, one underneath the tank and the other underneath the carb, so I'm not to bothered about them at the moment. Did wonder about a speedo tho, I'll have a word with the tester when I book an MOT.
At the moment I'm more concern about the movement at the front end when you pull the wheel backward and forward tightened the upper bearing tonight but couldn't get it tight enough to stop it rocking. Brand new lower bearing and race, but only a brand new bearing on the upper, but I didn't this this would cause the rocking.

Tightened the locking nut as much as I could and it still rocked For some unknown reason I tried pushing the fork upward and I could then see a further couple of mm of the bearing, got some blocks of wood under the front fork and I could get a further full turn on the race and locking nut and the rocking stopped with no play side to side. I suppose my next question is how easy should the bars move from lock to lock, previously by itsself it would turn to the hub side as soon as it went on the stand, now the bars stays where they are, but just needs the slight pressure to make the bars move from lock to lock.

sounds like youve over-tightened the bearing nut , it should be at 2-3 foot/pounds ,just enough to take any movement (rocking) out of the bearing , the locknut you get as tight as poss ,bout 35-40 ft/lbs ,the bars should swing lock to lock with a slight tap when on centre stand, if they need constant pressure to move em its too tight , an will lead to rapid bearing/races wear an weaving as you go along the road an fight em to stay straight,ok, reckon bout 1/8 turn back off an then just nip em up an you'll be good , keep the blocks under wheel takin the weight of forks as you do it , H

Eased it off slightly and now slight tap to start the bars moving and they then fall to lock, got the wiring and cabling redone tonight as well, I'll try and get the tank back in tomorrow and see how it goes at the week-end

Trying to fit a bracket to the headset for a mirror stem, but the holes in the headset are too far apart for the bracket i'm using. Does the 90 need a different one compared to other smallies.
